Are you actually getting error messages saying "Too many processes" ?
In 2.2 and pre kernals you can't change this at runtime
(Apparently there will be a sysctl in 2.4)
You can increase the number of processes at compile time.
*checks*
Change the value of NR_TASKS in /usr/src/linux/include/linux/tasks.h
up to a max of 4092 (4090 with APM)
(Wow, 512 is the default...thats kinda low...)

I could be wrong about this, anyone know better ?
